We’re excited to share a recent project completed in Bentleigh, Melbourne, where we gave an ordinary open pergola a major upgrade. The homeowner wanted to turn their underused outdoor area into a fully functional space—perfect for hosting gatherings with furniture and a barbecue in place. Our solution? A custom polycarbonate flat-sheet roofing system that delivered both style and practicality.

Here’s a closer look at how we approached the build:

1. Pergola Rafter
The existing pergola structure had horizontal rafters spaced at 1200mm intervals, which provided a solid foundation for mounting the polycarbonate panels securely. We removed the original decorative timber battens running in the perpendicular direction and installed new supporting beams to provide adequate structural support.

2. Adding a Functional Slope
The original roof had no fall for water runoff, so we engineered a gentle slope ensure efficient water flow and prevent pooling.

3. Gutter Design
The guttering system was designed based on the client's preferences and specific needs. For this project, we custom‑fabricated both the gutter and downpipe to collect rainwater at the lower end of the sloped roof.

4. Flashing against the Wall
Our primary objective was to create a reliable shelter that could withstand Melbourne’s unpredictable weather. To guarantee a long-lasting seal, we installed custom flashing along the junction where the roof met the adjacent brick wall. This critical detail not only prevents leaks and moisture intrusion but also guards against potential mold or structural issues down the track.

Through our experience with pergola and old-awning renovation projects, we've learned several key lessons that we apply to every job:

1. Choosing the Right Material – Flat polycarbonate sheets are an excellent choice for roofing upgrades. They offer a winning combination of performance and aesthetics: exceptional strength makes them impact‑resistant and tough enough to handle hail, debris, and daily wear, while built‑in UV defence ensures the panels stay clear and won't discolour over time.

2. Colour Coordination – When installing new timber beams and selecting roof panel colours, we always take into account the existing pergola frame as well as the floor or tile finishes. This careful attention to colour harmony ensures the entire project looks cohesive and visually appealing.

3. Attention to Detail – Throughout the construction process, we take extra care to protect both floors and walls, using covers and barriers to prevent scratches, scuffs, or any accidental damage to existing surfaces.
